Behind the Scenes: A Unique Collaboration

Wondering about the strange shape in the interactive image above? It’s a scale model for a special project that began in November and December of 2022.

We were approached by Amanda Moss Serino, set decorator for “Dawn of the Planet of the Apes” and the Mandalorian Streaming Series, and Holly Sudduth, from the Art Department for Guardians of the Galaxy Vol. 2.

Over two months, as we prepared to move to our new facility, we delved into the project’s needs, eventually creating scale model samples of the unique rear projection video screen.
This one-of-a-kind screen, unlike traditional movie screens, was built using a dark grey, semi-translucent PVC film. After overcoming challenges such as moving to a new factory and addressing unexpected issues during test installations, we successfully delivered three of these distinct movie screens.

The Innovative Design

Using your mouse, rotate the image above so the screen is on its side. What you’re seeing is a projection screen with a half-dome shape, featuring legs akin to the peaks of a circus tent. This unique design was intended to create depth for the projected images.

This groundbreaking technology was utilized in the filming of the latest show at the Sphere in Las Vegas titled “Post Cards From Earth,” directed by Darren Aronofsky.

The Role in “Post Cards From Earth”

APPF was tasked with building three of these screens for the filming set of “Post Cards From Earth.” Although none of us at APPF have witnessed the final result, the screens were strategically placed outside the “windows” of a spaceship set. The galaxy of stars projected around them created a mesmerizing backdrop.

This project exemplifies how APPF Inc, with its highly skilled engineers and production team, can transform your vision from a blueprint or sample into a physical scale model and bring it to completion. Equipped to handle large projects, APPF has a history of contributing to the movie industry, spanning various inflatables, water containment systems, set pieces, and now cutting-edge video screens.

How We Did It

This project posed a unique set of challenges, given the complexity of the build. The full-size screen had a diameter of approximately 30 feet, and the design required careful reinforcement of seams—seamless reinforcement, to be precise. It’s crucial to note that this is a projection screen, where any imperfections would be magnified on camera. Achieving perfection demanded a significant investment of time, skill, and specialized custom tooling.

Our team utilized a top-notch QC (Quality Control) process to ensure precision from the very beginning. The welding and trimming process, executed in tandem by specialized custom tools, required a meticulous approach. Patience became a key asset throughout the entire process to guarantee flawless execution, as any misstep could compromise the final result. To add an extra layer of complexity, we had to replicate the entire process.

In executing this project, we harnessed the capabilities of our ZUND digital cutting system. This state-of-the-art technology seamlessly combines speed with an extraordinary level of accuracy. Individual panels were precisely cut, and connection points were marked using a sophisticated drawing as reference. Following this meticulous cutting phase, our 150-foot-long Forsstrom track welder was employed to align and piece everything together.
